I usually just fdisk the sucker, and for good measure fdisk the mbr. if i realy want to wipe it beyond any hope i use Drivepro which has a secure erase feature, or i slave it and use norton utes wipe info program.
If you want to save money you can do this(i have been told it works)do the above fdisk and copy anything til the drive is full than fdisk again.

Take a look in the " Utilities " section of Windrivers for a program called Wipe...easy to use and works great...and its Free !Also check Maxtor for Maxblast , if I remember right it has a "0" fill feature in it

Run fdisk /mbr, then fdisk. Erase all partitions and create a new one.
Then format the drive.
You don't need anything more.

I used one from this site called Hard Drive Initializer. It took a long time but it did fix the bad sectors on my disk.
